ENGINE ASSEMBLY (w/ DPF) REMOVAL

Note


  • When replacing the injectors (including shuffling the injectors between the cylinders), common rail or cylinder head, it is necessary to replace the injection pipes with new ones.

  • When replacing the fuel supply pump, common rail, cylinder block, cylinder head, cylinder head gasket or timing gear case, it is necessary to replace the fuel inlet pipe with a new one.

  • After removing the injection pipes, clean them with a brush and compressed air.


  1. PLACE FRONT WHEELS FACING STRAIGHT AHEAD

  2. RECOVER REFRIGERANT FROM REFRIGERATION SYSTEM


    1. Start up the engine.

    2. Turn the A/C switch on.

    3. Operate the cooler compressor at an engine rpm of approximately 1,000 for 5 to 6 minutes to circulate the refrigerant and collect compressor oil remaining in each component into the cooler compressor as much as possible.

    4. Stop the engine.

    5. Using SST, let the refrigerant gas out.

  3. DISCONNECT CABLE FROM NEGATIVE BATTERY TERMINAL

  4. DRAIN ENGINE COOLANT

    CAUTION:

    Do not remove the radiator reservoir cap sub-assembly while the engine and radiator are still hot. Pressurized, hot engine coolant and steam may be released and cause serious burns.


    1. Loosen the radiator drain cock plug.

    2. Remove the radiator reservoir cap sub-assembly.

    3. Loosen the cylinder block drain cock plug (on the engine oil cooler cover), and drain the engine coolant.

    4. Tighten the radiator drain cock plug.

    5. Tighten the cylinder block drain cock plug (on the engine oil cooler cover).

      Torque:
      8.0 N*m  { 82 kgf*cm, 71 in.*lbf }
  5. DRAIN ENGINE OIL


    1. Remove the oil filler cap.

    2. Remove the oil pan drain plug and gasket, and then drain the engine oil into a container.

    3. Wipe the oil pan and oil pan drain plug.

    4. Install a new gasket and the oil pan drain plug.

      Torque:
      34 N*m  { 347 kgf*cm, 25 ft.*lbf }
  6. REMOVE TRANSMISSION OIL LEVEL GAUGE SUB-ASSEMBLY (for Automatic Transmission)

      Remove the transmission oil level gauge sub-assembly from the transmission oil filler tube sub-assembly.

  7. DRAIN MANUAL TRANSMISSION OIL (for Manual Transmission)


    1. Remove the filler plug and gasket.

    2. Remove the drain plug and gasket, and drain the oil.

    3. Install the drain plug with a new gasket.

      Torque:
      37 N*m  { 377 kgf*cm, 27 ft.*lbf }
  8. DRAIN AUTOMATIC TRANSMISSION FLUID (for Automatic Transmission)

      Remove the drain plug and gasket and drain automatic transmission fluid.

    2. Install the drain plug with a new gasket.

      Torque:
      20 N*m  { 204 kgf*cm, 15 ft.*lbf }
  9. REMOVE FRONT SEAT ASSEMBLY RH


    1. A003DBM

      Move the front seat assembly fully forward.

    2. Remove the 2 bolts on the rear side of the seat.

    3. Move the front seat assembly to the rearmost position.

    4. Remove the 2 bolts on the front side of the seat.

    5. Move the front seat assembly to the center of the seat slide rail. Set the seatback in the upright position.

    6. Disconnect the front seat inner belt assembly connector.

    7. Remove the front seat assembly.

  10. REMOVE FRONT DOOR SCUFF PLATE RH

  11. REMOVE ENGINE SERVICE HOLE SUB COVER SUB-ASSEMBLY


    1. Roll up the carpet and remove the engine service hole sub cover.

  12. REMOVE NO. 2 ENGINE SERVICE HOLE COVER


    1. Detach the clips and fold back the carpet.

      Remove the 8 nuts, 8 plate washers, 8 collars and exhaust manifold.

  17. REMOVE NO. 1 COMPRESSOR MOUNTING BRACKET

      Remove the 4 bolts and No. 1 compressor mounting bracket.

  18. REMOVE V-RIBBED BELT TENSIONER ASSEMBLY

      Remove the 4 bolts and V-ribbed belt tensioner.

  19. DISCONNECT NO. 1 RADIATOR HOSE


    1. Disconnect the No. 1 radiator hose from the water inlet.

  20. DISCONNECT HEATER HOSE

      Disconnect the heater hose from the water by-pass pipe.

  21. DISCONNECT NO. 3 WATER BY-PASS HOSE


    1. A003GXT

      Detach the clamp and disconnect the No. 3 water by-pass hose from the No. 2 water by-pass pipe.

  22. DISCONNECT OIL RETURN HOSE


    1. A003DL7

      Detach the 2 clamps and disconnect the oil return hose from the intake manifold.

  23. REMOVE NO. 4 AIR HOSE


    1. A003HWB

      Loosen the 2 hose clamps.

    2. Remove the No. 4 air hose.

  24. DISCONNECT NO. 4 RADIATOR HOSE

      Remove the No. 4 radiator hose from the water outlet.

  25. DISCONNECT NO. 2 FUEL HOSE

      Disconnect the No. 2 fuel hose from the No. 3 nozzle leakage pipe.

  26. DISCONNECT NO. 1 FUEL HOSE

      Disconnect the No. 1 fuel hose from the fuel supply pump.

  27. DISCONNECT VACUUM HOSE

      Disconnect the vacuum hose from the vacuum pump.

  28. DISCONNECT ENGINE WIRE

      Remove the bolt.

    2. Detach the clamp to disconnect the engine wire.

    3. A003EQY

      Disconnect the ECM connector Click here.

    4. Disconnect the 5 connectors.

    5. Detach the 5 clamps.

  29. DISCONNECT ENGINE ROOM MAIN WIRE

      Disconnect the 5 connectors.

    2. A003GUU

      Open the cover and remove the nut.

      Detach the clamp and disconnect the engine room main wire.

  30. DISCONNECT VANE PUMP OIL RESERVOIR ASSEMBLY

      Remove the 2 bolts and disconnect the vane pump oil reservoir.

  31. REMOVE PROPELLER SHAFT ASSEMBLY

      Put matchmarks on both flanges.

    2. Remove the 4 nuts, bolts and washers.

      Tech Tips

      If the flange connection is hard to separate, temporarily tighten one nut only and evenly tap the flange with a brass bar and hammer to separate the propeller shaft assembly from the differential companion flange.

    3. Remove the propeller shaft assembly.

      Insert SST in the transmission to prevent oil leakage.

      Note

      Do not damage the oil seal.

  33. REMOVE DRIVE PLATE AND TORQUE CONVERTER CLUTCH SETTING BOLT (for Automatic Transmission)

      Remove the bolt and drive plate cover from the automatic transmission assembly.

      Turn the crankshaft pulley and remove the 6 drive plate and torque converter clutch setting bolts.

  35. REMOVE CLUTCH COVER ASSEMBLY (for Manual Transmission)

      Put matchmarks on the clutch cover assembly and the flywheel sub-assembly.

    2. Loosen each set bolt one turn at a time until spring tension is released.

    3. Remove the set bolts, and pull off the clutch cover assembly.

      Note

      Do not drop the clutch disc assembly.

  36. REMOVE CLUTCH DISC ASSEMBLY (for Manual Transmission)

    Note

    Keep the lining part of the clutch disc assembly, the pressure plate and surface of the flywheel sub-assembly away from oil and foreign matter.

  37. REMOVE FLYWHEEL SUB-ASSEMBLY (for Manual Transmission)

  39. REMOVE REAR END PLATE


    1. Remove the bolt and rear end plate.

  40. DISCONNECT FRONT SPEED SENSOR LH

      Remove the 2 bolts, and separate the speed sensor from the steering knuckle.

      Note


      • Be careful not to damage the speed sensor.

      • Prevent foreign matter from adhering to the speed sensor.

  41. DISCONNECT FRONT SPEED SENSOR RH

    Tech Tips

    Use the same procedure described for the LH side.

  42. DISCONNECT FRONT DISC BRAKE CALIPER ASSEMBLY LH

      Remove the 2 bolts, and disconnect the brake caliper assembly.

      Note

      Use a wire or an equivalent to keep the brake caliper from hanging down by the flexible hose.

  43. DISCONNECT FRONT DISC BRAKE CALIPER ASSEMBLY RH

    Use the same procedure described for the LH side.

  44. DISCONNECT FRONT SUSPENSION ARM SUB-ASSEMBLY UPPER LH

      Remove the cotter pin and loosen the nut.

      Do not remove the nut.

    2. Using SST, separate the steering knuckle from the suspension upper arm and remove the nut.

      • Fix the steering knuckle with a wire so that the flexible hose does not receive excessive force.

      • Do not damage the ball joint dust cover.

      Remove the bolt and separate the front shock absorber from the front suspension lower arm.

  48. DISCONNECT STEERING TORQUE SHAFT ASSEMBLY

      Loosen bolt (A) and remove bolt (B), then slide the steering torque shaft assembly.

      Tech Tips


      • Do not remove bolt (A).

      • Do not disconnect the steering torque shaft assembly from the power steering link assembly.

      Put matchmarks on the steering torque shaft assembly and the power steering link assembly.

    3. Separate the steering torque shaft assembly from the power steering link assembly.

  49. REMOVE ENGINE ASSEMBLY


    1. Set an engine lifter in place.

      Remove the 16 bolts shown in the illustration.

    3. Operate the engine lifter and slowly remove the engine from the vehicle.

  50. INSTALL ENGINE HANGERS

      Install the engine hangers with new bolts.

    2. Attach an engine sling device and hang the engine with a chain block.

      Remove the clip and separate the No.1 oil reservoir to pump hose.

  52. DISCONNECT PRESSURE FEED TUBE ASSEMBLY

  53. REMOVE FRONT SUSPENSION CROSSMEMBER SUB-ASSEMBLY


    1. Remove the 4 bolts and front suspension crossmember.

  54. REMOVE FRONT ENGINE MOUNTING INSULATOR


    1. Remove the 2 nuts, 2 engine mounting stabilizers and 2 front engine mounting insulators.

  55. INSTALL ENGINE STAND


    1. Install the engine to an engine stand with the bolts.

    2. Remove the engine sling device and chain block.

    3. Remove the 2 bolts and 2 engine hangers.

  56. REMOVE ENGINE WIRE


    1. Remove the engine wire from the engine.

  57. REMOVE VANE PUMP ASSEMBLY

    2. Remove the vane pump O-ring from the vane pump assembly.

      2. Disconnect the crankshaft position sensor connector.

      3. Detach the crankshaft position sensor connector from the No. 1 vacuum transmitting pipe.

      4. Remove the clamp.

        Note


        • Make sure that no portion of the clamp remains in the clamp installation hole. If there is any portion of the clamp remaining, remove it.

        • Do not reuse the clamp.

      5. Remove the bolt and crankshaft position sensor.

      6. Remove the wire harness clamp (A) from the crankshaft position sensor.

      5. Remove the bolt and bracket (clamp).

      6. Remove the bolt and crankshaft position sensor.

      7. Remove the wire harness clamp (A) from the crankshaft position sensor.

      8. Detach the 2 wire harness clamps from the bracket (clamp).
