  1. INSTALL TIMING GEAR CASE ASSEMBLY

    1. Install 2 new O-rings to the cylinder block grooves.

    2. Remove any old packing (FIPG) material.

      Install the timing gear case within 3 minutes and tighten the bolts within 15 minutes of applying FIPG.

      Align the "2" marks of the No. 1 balance shaft driven gear with the oil pump drive gear.

    7. Align the mark on the oil pump drive gear with the mark on the timing gear case.

      Install the timing gear case with the union bolt and 8 bolts.

      Torque:

      16 N*m  { 163 kgf*cm, 12 ft.*lbf }
      Other Bolts

    9. Remove the screw plug and gasket.

      Pour approx. 50 cc (3.05 cu in.) of engine oil into the oil pump.

    11. Install a new gasket and screw plug.

      Torque:
      44 N*m  { 449 kgf*cm, 33 ft.*lbf }
  2. INSTALL CRANKSHAFT TIMING GEAR

    1. Face the crankshaft timing gear with timing marks "1" forward.

    2. Align the set key on the crankshaft with the key groove of the crankshaft timing gear.

    3. Using SST and a hammer, tap on the crankshaft timing gear.

  3. INSTALL FUEL SUPPLY PUMP


    1. Install a new O-ring to the supply pump.

      Install the supply pump to the timing gear case with the 2 nuts.

  4. INSTALL INJECTION GEAR

    1. Align the "3" marks of the No. 2 balance shaft driven gear with the injection gear.

      Install a new O-ring to the injection gear and temporarily tighten the nut.

      Using SST, hold the injection gear and tighten the nut.

  8. INSTALL NO. 1 CRANKSHAFT POSITION SENSOR PLATE

    1. Align the set key with the key groove of the No. 1 crankshaft position sensor plate.

    2. Install the No. 1 crankshaft position sensor plate with the cup side facing outward.

  9. INSTALL TIMING GEAR CASE OR TIMING CHAIN CASE OIL SEAL

    1. Using SST and a hammer, tap in a new oil seal until its surface is flush with the timing gear cover edge.

    1. Using SST and a hammer, tap in a new oil seal until its surface is flush with the timing gear cover edge.

    3. Connect the engine oil level sensor connector.

  15. INSTALL NO. 2 REAR END PLATE

    1. Temporarily install the No. 2 rear end plate to the clutch housing.

    2. Insert the No. 4 cylinder block insulator between the No. 2 rear end plate and oil pan.

    3. Fully tighten the No. 2 rear end plate with the 4 bolts.

      Torque:
      73 N*m  { 744 kgf*cm, 54 ft.*lbf }
  16. INSTALL FRONT SUSPENSION MEMBER ASSEMBLY

    5. Connect the generator connector.

    6. Apply a small amount of engine oil to a new O-ring and install it to the oil level gage guide.

    7. Install the oil level gage guide with the bolt (for LHD).

      Torque:
      8.0 N*m  { 82 kgf*cm, 71 in.*lbf }
    8. Install the oil level gage sub-assembly (for LHD).

    9. Install the engine wire harness with the 2 bolts and connect the connector (for LHD).

      Torque:
      8.0 N*m  { 82 kgf*cm, 71 in.*lbf }
    10. Install the engine wire harness with the 2 bolts and connect the connector (for RHD).

      Torque:

  49. INSTALL NO. 1 AIR HOSE


    1. Connect the No. 1 air hose and tighten the hose clamp.

  50. INSTALL NO. 1 TIMING BELT IDLER SUB-ASSEMBLY


    1. Using a 10 mm hexagon wrench, install a new washer and the timing belt idler with the bolt.

      Torque:
      35 N*m  { 357 kgf*cm, 26 ft.*lbf }

      Note

      Do not reuse the washer.

      Check that the idler pulley moves smoothly by hand.

      If it does not move smoothly, check the idler sub-assembly and washer.

  51. INSTALL TIMING BELT

      Tech Tips

      If reusing the timing belt, align the points marked during removal, and install the belt with the direction arrow pointing in the direction of engine revolution.

      Note


      • The engine should be cold.

      • When turning the crankshaft, the valve heads will hit against the piston's top position. Do not turn it more than necessary.

    2. Install the timing belt to the pump drive shaft pulley, camshaft timing pulley and No. 1 timing belt idler in sequence.

      Place the tensioner upright. Then set the press to the top of the tensioner.

      Note


      • Do not scratch or deform the rod end.

      • Press in the tensioner rod upward.

      • Protect the tip of the push rod with a cloth in order to prevent damage.

    4. Using a press, slowly push in the push rod using 981 to 9807 N (100 to 1000 kgf, 220 to 2205 lbf) of force.

      Note

      Do not impose a load of over 9807 N (1000 kgf, 2205 lbf) to the push rod.

    5. Align the holes of the push rod and housing. Then pass a 1.27 mm hexagon wrench through the holes to keep the setting position of the push rod.

    6. Install the timing belt tensioner with the 2 bolts while pushing the idler pulley toward the timing belt.

    7. Tighten the 2 bolts.

      Torque:
      13 N*m  { 133 kgf*cm, 10 ft.*lbf }

      Note

      Uniformly tighten the bolts in order to avoid malfunction of the timing belt tensioner.

      Tech Tips


      • Use of improper coolants may damage the engine cooling system.

      • Use only Toyota Super Long Life Coolant or similar high quality ethylene glycol based non-silicate, non-amine, non-nitrite, and non-borate coolant with long-life hybrid organic acid technology (coolant with long-life hybrid organic acid technology consists of a combination of low phosphates and organic acids).

    2. Check the coolant level inside the radiator by squeezing the inlet and outlet radiator hoses several times by hand.

      If the coolant level goes down, add coolant.

    3. Install the radiator cap securely.

    4. Slowly pour coolant into the radiator reservoir until it reaches the FULL line.

    5. Warm up the engine until the thermostat opens.


      1. While the thermostat is open, circulate the coolant for several minutes.

        Tech Tips

        The thermostat open timing can be confirmed by pressing the inlet radiator hose by hand, and checking when the engine coolant starts to flow inside the hose.

    6. Maintain the engine speed at 2000 to 2500 rpm.

    7. Squeeze the inlet and outlet radiator hoses several times by hand while warming up the engine to bleed the air.

      CAUTION:


        When squeezing the radiator hoses:

      • Wear protective gloves.

      • Be careful as the radiator hoses are hot.

      • Keep your hands away from the fan.

    8. Stop the engine and wait until the coolant cools down.

    9. Remove the radiator cap and check the coolant level inside the radiator.

    10. If the coolant level is below the full level, repeat the operation until the coolant level remains at the full level.

    11. Check the coolant level inside the radiator reservoir tank again.

      If it is below the full level, add coolant.

    1. Warm up the engine and inspect for oil leak.

      1. Connect the intelligent tester to the DLC3.

      2. Turn the ignition switch ON.

      4. Start the engine.

  83. INSPECT FOR COOLANT LEAK


    1. Remove the radiator cap.

      CAUTION:

      To avoid the danger of being burned, do not remove the radiator cap while the engine and radiator are still hot. Thermal expansion will cause hot engine coolant and steam to blow out from the radiator.

      Fill the radiator with coolant and attach a radiator cap tester.

    3. Warm up the engine.

    4. Pump it to 118 kPa (1.2 kgf/cm2, 17.1 psi), then check that the pressure does not drop.

      If the pressure drops, check the hoses, radiator and water pump for leakage. If there are no signs of external coolant leakage, check the heater core, cylinder block and head.

    5. Reinstall the radiator cap.
